Can You Reuse Your Ductwork When You Switch to Refrigerated Cooling?

It is the first question almost everyone asks, and reasonably so — if the ducting can stay, the job is much cheaper. The honest answer is that some of it usually can, most of it often cannot, and the only way to know which applies to your house is for somebody to get into the roof space and look.

One thing to separate out first: if you are replacing an evaporative unit with another evaporative unit, this problem largely disappears. The new unit asks the ducting to do exactly the job it already does, so sound, correctly sized runs can usually be retained. The difficulty is specific to changing technologies.

Here is why the two systems ask different things of their ductwork.

Evaporative and refrigerated move air differently

Evaporative cooling pushes a large, continuous volume of outside air through the house at low pressure. It relies on that air escaping — through open windows, vents or gaps — carrying heat out with it. The ducting is therefore built for high volume and low pressure, often larger in diameter and lighter in grade than a refrigerated system needs.

Refrigerated cooling recirculates a smaller volume of air at higher pressure, chilling it as it passes across a coil. It needs a sealed house and, critically, a proper return path so air can get back to the unit to be cooled again. Evaporative systems have no equivalent return, because the whole design assumes the air leaves the building.

So the mismatch is not simply about size. The outlets are in the wrong places for a different airflow logic, and the return path frequently does not exist at all.

What usually stays and what usually goes

In practice, the roof-space layout and a portion of the main runs can often be retained, particularly where the ducting is newer, correctly sized and still properly insulated. That is a real saving and worth assessing carefully rather than defaulting to full replacement.

What almost always needs work: outlets, which get replaced or repositioned, and the return, which usually has to be created. What gets replaced when found: any duct that is collapsed, crushed, undersized or effectively uninsulated.

That last category matters more than people expect. Poorly insulated ducting loses considerably more in summer than in winter, because the temperature difference between the chilled air inside the duct and a roof space at fifty-plus degrees is enormous. Reusing tired ducting to save money at install is how you end up with a correctly sized system that still underperforms — you have paid for cooling that never reaches the room.

Why this decides your quote

Because the range between "retain most of it" and "replace all of it" is thousands of dollars, this single assessment moves your price more than the choice of brand, the number of zones or almost anything else.

It is also why a quote given without a roof inspection should be treated with suspicion. Nobody can see the condition, diameter or insulation of ducting from your driveway. A quote that assumes the best case will be revised upward once work starts, and a quote that assumes the worst case is charging you for replacement you may not need.
